GOTTEN UP IN THE MORNING, GET READY TO GO TO WORK, GO OUT
TO THE GARAGE OR THE DRIVEWAY, HOP IN YOU TRUCK, TURN THE KEY
TO FIRE IT UP, AND YOU'VE GOT A CLICKING SOUND OR MAYBE
A SLOW CRANKING ENGINE. YOU'RE FIRST ASSUMPTION
IS YOU'VE PROBABLY GOT A
DEAD OR DYING BATTERY. SO YOU REPLACE THE BATTERY OR YOU PUT IT ON A CHARGER FOR A LITTLE WHILE ONLY TO FIND OUT YOU'VE STILL GOT THE SAME PROBLEM. WELL ASSUMING THAT YOUR BATTERY CABLES ARE IN GOOD CONDITION, YOU MAY BE LOOKING AT A STARTER THAT NEEDS A LITTLE BIT OF WORK.
NOW STARTERS LIVE AND ROUGH AND ABUSED LIFE, ESPECIALLY DIESEL STARTERS LIKE THIS ONE THAT CAME OUT OF OUR '97 DODGE WITH THE CUMMINS ENGINE. THIS IS THE STARTER OUT OF PROJECT SUPER DUALLY.
NOW WHEN WE FIRST GOT THAT TRUCK INTO THE SHOP, WELL IT HAD THE ISSUES I WAS JUST TALKING ABOUT, INTERMITTENT STARTING AND SLOW CRANKING.
THESE STARTERS ARE KNOWN TO HAVE SOLENOID CONTACT ISSUES. AND EVEN THOUGH THE TRUCK ONLY HAD 150,000 MILES ON IT, WELL IT'S ALREADY BEEN REPLACED WITH A REMANUFACTURED STARTER. NOW YOU COULD TAKE YOUR STARTER DOWN AND SWAP IT OUT FOR A REMAN AT THE LOCAL PARTS STORE, BUT IT'S GONNA BE BUILT WITH THE SAME OE TYPE PARTS THAT FAILED IN THE FIRST PLACE. SO YOU MIGHT AS WELL TAKE THE OPPORTUNITY TO UPGRADE. AND CHECK OUT THE FLAT SURFACE AT THE BASE OF THIS PLUNGER HERE. IT'S SUPPOSED TO BE SHINY AND COPPER LOOKING. INSTEAD IT'S KINDA NASTY AND CORRODED, NOT GOOD FOR ELECTRICAL CURRENT FLOW. CHECK OUT THE CONTACTS. THEY'VE GOT THE SAME CORROSION AND IT'S EVEN WORN INTO THE CONTACTS HERE ON THE STARTER. THESE ARE IN ROUGH SHAPE. NOW THE SOLENOID CONTACTS ARE A COUPLE OF THE PARTS YOU CAN TAKE AN OPPORTUNITY TO UPGRADE. THE CONTACTS ARE PRETTY CLEARLY CHEWED UP. THERE'S A NEW STOCK TYPE REPLACEMENT. THE ONE WE'RE GOING WITH HAS MORE SURFACE AREA TO HELP DISTRIBUTE THE CURRENT FLOW. HERE'S WHAT THE BOTTOM OF THE PLUNGER IS SUPPOSED TO LOOK LIKE. NOW DURING DISASSEMBLY MAKE NOTES OR TAKE A PICTURE OF HOW THESE POST COME OUT. THERE'S WASHERS AND INSULATORS, AND IT NEEDS TO BE REASSEMBLED IN THE CORRECT ORDER BECAUSE THE CURRENT FLOWS THROUGH THESE POSTS AND THROUGH THE SIDE OF THE STARTER HOUSING, AND YOU DON'T WANT IT TO SHORT OUT, TRUST ME.
THE ORIGINAL PLUNGER SPRING GETS REUSED. ONCE IT'S IN PLACE, SLIDE THE PLUNGER INTO THE HOUSING AND COMPLETE THE REASSEMBLY. THIS IS SMALL HARDWARE, SO DON'T GET CARRIED AWAY WITH THE TORQUE SPECS. JUST GOOD AND SNUG IS GOOD ENOUGH.
NOW IF WE WERE JUST REPLACING THE SOLENOID, CONTACTS, AND THE PLUNGER, WE'D BE DONE, THROW THIS BACK IN THE TRUCK, AND ROCK AND ROLL. BUT SINCE WE'VE GOT THE STARTER OUT ON THE TABLE, WE'VE GOT THE TIME, WE'RE GONNA DO A COMPLETE REBUILD ON IT AND KNOW WE SHOULD NEVER HAVE TO DEAL WITH IT AGAIN. NOW BOTH THE SOLENOID CONTACT KIT AND OUR STARTER REBUILD KIT CAME FROM VICTORY LAP. NOW THE REBUILD KIT INCLUDES THE NEW DRIVE ASSEMBLY, NEW BRUSHES, CLIPS TO ATTACH THE BRUSHES, AS WELL AS A COUPLE OF SEALED ROLLER BEARINGS FOR THE ARMATURE. AND INSIDE THE STARTER WE FIND SOME EVIDENCE OF A PRIOR OIL LEAK. SO WE GAVE THE STARTER A QUICK SAFETY CLEAN BATH, BUT YOU CAN
GET THE SAME RESULTS AT HOME WITH SOME BRAKE CLEANER AND A BRISTLE BRUSH. THEN WE USED A BEARING SPLITTER AND A COUPLE OF BLOCKS OF WOOD TO REMOVE THE OLD BEARINGS. WHILE THEY DID APPEAR TO BE IN GOOD SHAPE, WELL WE'RE IN THE PROCESS OF REBUILDING THIS THING. SO IT JUST MADE SENSE TO INSTALL THE NEW ONES. AND YES I WAS CAREFUL TO ONLY STRIKE THE CENTER RACE AND NOT THE OUTSIDE OF THE BEARING. NOW IF YOU'RE REPLACING THE GEAR DRIVE ASSEMBLY LIKE WE ARE, DON'T FORGET THE LITTLE STEEL BALL THAT THE PLUNGER SPRING RIDES ON. SINCE IT'S OUT, WE MIGHT AS WELL CLEAN IT UP. WITH A LITTLE BIT OF GREASE WILL MAKE SURE IT DOESN'T FALL OUT OF ITS NEW HOME. ALRIGHT NOW IT'S TIME TO REPLACE THE WORN OUT BRUSHES WITH THE NEW REPLACEMENT. NOW THESE ARE FUSED ON AT THE FACTORY AND KINDA DIFFICULT TO DEAL WITH. IT'S RECOMMENDED THAT YOU COME IN HERE AND CUT THE COPPER WIRE, CLAMP THE NEW IN PLACE, AND THEN FINISH THINGS OFF WITH SOME SOLDER. THAT CAN BE KINDA DIFFICULT AND CUMBERSOME.
SO HERE'S A METHOD THAT WE FOUND WORKS BEST FOR US. NOW WE'RE MAKING OUR CUT NEAR THE BRUSH ITSELF LEAVING PLENTY OF COPPER WIRE TO WORK WITH CAUSE WE'RE BASICALLY
GONNA TIE THE TWO TOGETHER USING SAFETY WIRE, PROVIDING A GOOD, STRONG MECHANICAL CONNECTION. ONE MORE, FURTHER UP. NOW THIS METHOD DOES REQUIRE THESE SPECIALIZED SAFETY WIRE PLIERS, BUT YOU CAN PROBABLY GET COMPARABLE RESULTS BY USING SOME NEEDLE NOSE PLIERS AND A LITTLE BIT OF PATIENCE. JUST MIGHT NOT LOOK AS NEAT. EITHER WAY, THE TAIL OF IT GETS CUT OFF ALONG WITH THE EXCESS COPPER WIRE, FOLDED OVER, AND WRAPPED WITH ELECTRICAL TAPE. SINCE THESE DO CARRY CURRENT, YOU WANT TO INSULATE THEM FROM THE CASE OF THE STARTER. A LASTLY, DON'T FORGET TO TAKE SOME EMORY CLOTH OR FINE SAND PAPER TO THE BRUSHED CONTACT SURFACE. ALRIGHT, WITH THIS THING COMPLETELY REASSEMBLED MIGHT AS WELL TEST IT BEFORE WE PUT IT BACK IN THE TRUCK. NOW TO DO THAT JUST USE THE SCREWDRIVER TO SHORT BETWEEN THE START SIGNAL POST AND THE POWER FEED. JUST BE CAREFUL, DON'T USE YOUR BEST SCREWDRIVER. ALRIGHT, WELL THIS ONE CLEARLY IS WORKING AND IN GOOD SHAPE. WITH IT REBUILT IT'S PROBABLY GOOD FOR ANOTHER 100,000 PLUS MILES.

IT'S NEW, IT'S SHINY, IT'S BIG, IT'S GOT EVERY CONCEIVABLE FACTORY OPTION FORD COULD THROW AT IT LIKE HEATED/AIR CONDITIONED SEATS, A SUN ROOF, GREAT SOUND SYSTEM, GPS, AS WELL AS SOME ACCESSORIES AND OPTIONS THAT WE'VE THROWN AT IT. NOW I'VE GOT TO BE HONEST WITH YOU, IT DOESN'T GET THE BEST FUEL ECONOMY DESPITE IT BEING A DIESEL, AND DIESELS HAVE A REPUTATION FOR ACHIEVING GOOD FUEL MILEAGE. NOW I'M SURE IT STILL GETS BETTER FUEL MILEAGE THAN IT'S GAS ENGINE COUNTERPART, BUT THERE'S ROOM FOR IMPROVEMENT, AND THAT'S WHAT WE WANT TO DO TODAY, IMPROVE FUEL ECONOMY AND PICK UP A FEW HORSEPOWER AND SOME TORQUE ALONG THE WAY.

NOW THIS TAKES THE PLACE OF THE ORIGINAL, WHICH IS A GOOD THING BECAUSE THERE'S NOT MUCH ROOM UNDER THE HOOD OF THIS TRUCK, BUT IT ALL FITS IN REALLY NICELY. THIS IS TRULY A COLD AIR SYSTEM TAKING AIR IN FROM AN INLET AT THE BOTTOM OF THE BOX.
FILTER INSPECTION AND MAINTENANCE IS EASY WITH FOUR SIMPLE LATCHES. ONE FINAL BOLT, WHICH IS ACTUALLY REUSED ORIGINAL HARDWARE HOLDS EVERYTHING IN PLACE.

PERFORMANCE, OR EXTREME. WE CAN MAKE HORSEPOWER GAINS OF 98, 108, 128. ON THE TORQUE SIDE YOU CAN PICK UP 166, 182, OR 218 POUNDS OF TORQUE DEPENDING ON WHAT LEVEL WE CHOOSE. AND ESSENTIALLY ONCE A TIRE IS MOUNTED, WELL YOU KIND OF OWN IT. SO YOU'VE GOT TO DO YOUR HOMEWORK. WHEN YOU'RE ORDERING YOUR WHEELS AND TIRES, HERE'S SOME THINGS YOU NEED TO KNOW. FIRST THING IS BACK SPACE. WHAT BACK SPACE IS IS A RELATIONSHIP TO THIS MOUNTING SURFACE OR THE HUB FLANGE SURFACE TO THIS BEAD OF THE RIM. IT'S A SIMPLE MEASUREMENT. IF YOU CAN USE A TAPE MEASURE, YOU CAN GIVE THEM YOUR BACK SPACE. THIS HAS A SIX AND THREE QUARTER INCH BACK SPACE.
NOW WE'RE GONNA TRANSFER THAT MEASUREMENT ONTO THE RIM AND ALLOW FOR A QUARTER INCH FOR THIS OUTSIDE BEAD LIP, WHICH BRINGS US TO SEVEN INCHES. NOW THIS ONE'S EASY BECAUSE IT'S OBVIOUSLY A 10 INCH WIDE WHEEL.
SO THE CENTER LINE IS FIVE INCHES, WHICH IS RIGHT HERE. NOW LETS TALK ABOUT OFFSET, AND IT'S EXACTLY WHAT IT SOUNDS LIKE IT IS. THE OFFSET IS THE RELATIONSHIP TO THAT HUB MOUNTING FLANGE TO THE CENTER LINE OF THE WHEEL. SO WE'VE GOT SOME OFFSET HERE, WHICH IS ALMOST EXACTLY TWO INCHES. SO WE'VE GOT TWO INCHES OF OFFSET. IS IT POSITIVE, IS IT NEGATIVE. LOOK AT IT THIS WAY, IF YOU'VE GOT A DEEP DISH WHEEL, YOUR OFFSET IS GOING TO BE TO THE INSIDE, IT'S GONNA BE NEGATIVE. NOW STARTERS LIVE AND ROUGH AND ABUSED LIFE, ESPECIALLY DIESEL STARTERS LIKE THIS ONE THAT CAME OUT OF OUR '97 DODGE WITH THE CUMMINS ENGINE. THIS IS THE STARTER OUT OF PROJECT SUPER DUALLY.

NOW YOU COULD TAKE YOUR STARTER DOWN AND SWAP IT OUT FOR A REMAN AT THE LOCAL PARTS STORE, BUT IT'S GONNA BE BUILT WITH THE SAME OE TYPE PARTS THAT FAILED IN THE FIRST PLACE. SO YOU MIGHT AS WELL TAKE THE OPPORTUNITY TO UPGRADE. AND CHECK OUT THE FLAT SURFACE AT THE BASE OF THIS PLUNGER HERE. IT'S SUPPOSED TO BE SHINY AND COPPER LOOKING. INSTEAD IT'S KINDA NASTY AND CORRODED, NOT GOOD FOR ELECTRICAL CURRENT FLOW. CHECK OUT THE CONTACTS. THEY'VE GOT THE SAME CORROSION AND IT'S EVEN WORN INTO THE CONTACTS HERE ON THE STARTER. THESE ARE IN ROUGH SHAPE. NOW THE SOLENOID CONTACTS ARE A COUPLE OF THE PARTS YOU CAN TAKE AN OPPORTUNITY TO UPGRADE. THE CONTACTS ARE PRETTY CLEARLY CHEWED UP. THERE'S A NEW STOCK TYPE REPLACEMENT. THE ONE WE'RE GOING WITH HAS MORE SURFACE AREA TO HELP DISTRIBUTE THE CURRENT FLOW. HERE'S WHAT THE BOTTOM OF THE PLUNGER IS SUPPOSED TO LOOK LIKE. NOW DURING DISASSEMBLY MAKE NOTES OR TAKE A PICTURE OF HOW THESE POST COME OUT. THERE'S WASHERS AND INSULATORS, AND IT NEEDS TO BE REASSEMBLED IN THE CORRECT ORDER BECAUSE THE CURRENT FLOWS THROUGH THESE POSTS AND THROUGH THE SIDE OF THE STARTER HOUSING, AND YOU DON'T WANT IT TO SHORT OUT, TRUST ME.
THE ORIGINAL PLUNGER SPRING GETS REUSED. ONCE IT'S IN PLACE, SLIDE THE PLUNGER INTO THE HOUSING AND COMPLETE THE REASSEMBLY. THIS IS SMALL HARDWARE, SO DON'T GET CARRIED AWAY WITH THE TORQUE SPECS. JUST GOOD AND SNUG IS GOOD ENOUGH.
NOW IF WE WERE JUST REPLACING THE SOLENOID, CONTACTS, AND THE PLUNGER, WE'D BE DONE, THROW THIS BACK IN THE TRUCK, AND ROCK AND ROLL. BUT SINCE WE'VE GOT THE STARTER OUT ON THE TABLE, WE'VE GOT THE TIME, WE'RE GONNA DO A COMPLETE REBUILD ON IT AND KNOW WE SHOULD NEVER HAVE TO DEAL WITH IT AGAIN. NOW BOTH THE SOLENOID CONTACT KIT AND OUR STARTER REBUILD KIT CAME FROM VICTORY LAP. NOW THE REBUILD KIT INCLUDES THE NEW DRIVE ASSEMBLY, NEW BRUSHES, CLIPS TO ATTACH THE BRUSHES, AS WELL AS A COUPLE OF SEALED ROLLER BEARINGS FOR THE ARMATURE. AND INSIDE THE STARTER WE FIND SOME EVIDENCE OF A PRIOR OIL LEAK. SO WE GAVE THE STARTER A QUICK SAFETY CLEAN BATH, BUT YOU CAN
GET THE SAME RESULTS AT HOME WITH SOME BRAKE CLEANER AND A BRISTLE BRUSH. THEN WE USED A BEARING SPLITTER AND A COUPLE OF BLOCKS OF WOOD TO REMOVE THE OLD BEARINGS. WHILE THEY DID APPEAR TO BE IN GOOD SHAPE, WELL WE'RE IN THE PROCESS OF REBUILDING THIS THING. SO IT JUST MADE SENSE TO INSTALL THE NEW ONES. AND YES I WAS CAREFUL TO ONLY STRIKE THE CENTER RACE AND NOT THE OUTSIDE OF THE BEARING. NOW IF YOU'RE REPLACING THE GEAR DRIVE ASSEMBLY LIKE WE ARE, DON'T FORGET THE LITTLE STEEL BALL THAT THE PLUNGER SPRING RIDES ON. SINCE IT'S OUT, WE MIGHT AS WELL CLEAN IT UP. WITH A LITTLE BIT OF GREASE WILL MAKE SURE IT DOESN'T FALL OUT OF ITS NEW HOME. ALRIGHT NOW IT'S TIME TO REPLACE THE WORN OUT BRUSHES WITH THE NEW REPLACEMENT. NOW THESE ARE FUSED ON AT THE FACTORY AND KINDA DIFFICULT TO DEAL WITH. IT'S RECOMMENDED THAT YOU COME IN HERE AND CUT THE COPPER WIRE, CLAMP THE NEW IN PLACE, AND THEN FINISH THINGS OFF WITH SOME SOLDER. THAT CAN BE KINDA DIFFICULT AND CUMBERSOME.
SO HERE'S A METHOD THAT WE FOUND WORKS BEST FOR US. NOW WE'RE MAKING OUR CUT NEAR THE BRUSH ITSELF LEAVING PLENTY OF COPPER WIRE TO WORK WITH CAUSE WE'RE BASICALLY
GONNA TIE THE TWO TOGETHER USING SAFETY WIRE, PROVIDING A GOOD, STRONG MECHANICAL CONNECTION. ONE MORE, FURTHER UP. NOW THIS METHOD DOES REQUIRE THESE SPECIALIZED SAFETY WIRE PLIERS, BUT YOU CAN PROBABLY GET COMPARABLE RESULTS BY USING SOME NEEDLE NOSE PLIERS AND A LITTLE BIT OF PATIENCE. JUST MIGHT NOT LOOK AS NEAT. EITHER WAY, THE TAIL OF IT GETS CUT OFF ALONG WITH THE EXCESS COPPER WIRE, FOLDED OVER, AND WRAPPED WITH ELECTRICAL TAPE. SINCE THESE DO CARRY CURRENT, YOU WANT TO INSULATE THEM FROM THE CASE OF THE STARTER. A LASTLY, DON'T FORGET TO TAKE SOME EMORY CLOTH OR FINE SAND PAPER TO THE BRUSHED CONTACT SURFACE. ALRIGHT, WITH THIS THING COMPLETELY REASSEMBLED MIGHT AS WELL TEST IT BEFORE WE PUT IT BACK IN THE TRUCK. NOW TO DO THAT JUST USE THE SCREWDRIVER TO SHORT BETWEEN THE START SIGNAL POST AND THE POWER FEED. JUST BE CAREFUL, DON'T USE YOUR BEST SCREWDRIVER. ALRIGHT, WELL THIS ONE CLEARLY IS WORKING AND IN GOOD SHAPE. WITH IT REBUILT IT'S PROBABLY GOOD FOR ANOTHER 100,000 PLUS MILES.
